MAHLE Is Set for the Future: Production-Ready Innovations for Sustainable Mobility

At IAA Mobility 2025 in Munich, MAHLE unveiled a remarkable lineup of ready-for-market technologies aimed at driving sustainable mobility with immediate impact. The showcase underlines MAHLE’s mission, “Efficiency in Motion,” and its strategic pillar, “Efficiency³,” covering electrification, thermal management, and sustainable combustion.

1. Range Extender — The “Motor of E-Mobility”

MAHLE introduced a compact range extender optimized as a high-voltage generator that can boost BEV driving range up to 1,350 km (WLTP), depending on battery size and model. The system features:

  • 85 kW continuous output
  • Peak efficiency >97%
  • Over 50 kW/l output density
  • Rotor direct cooling, reducing reliance on rare-earth magnets
  • This truly production-ready innovation helps increase range while enabling smaller, lighter batteries and faster on-road charging.

2. Thermal Management Module — Up to +20% EV Range in Cold

A new, integrated thermal module tackles one of EVs’ biggest range challenges: cold-weather heating. Incorporating a highly efficient heat pump, the module:

  • Increases EV range by up to 20% versus electric-heater systems
  • Integrates air-conditioning compressor, heat exchanger, and pumps into a compact unit
  • Reduces refrigerant pumps from four to three
  • Is compatible with R1234yf and future-proof for R290 (propane) without major redesigns
  • MAHLE expects series production to start within the next two years.

3. Ethanol Power-Cell Components — Immediate CO₂ Cuts

Targeting carbon reduction in existing ICE vehicles, MAHLE presented engine components specialized for alcohol fuels (E100), including pistons, rings, pins, and valve sets optimized for ethanol. The benefits:

  • Up to 70% lower CO₂ emissions, assuming sustainably produced E100 (nearly carbon-neutral)
  • Up to 2% additional fuel savings
  • High wear and corrosion resistance, improved heat tolerance, and reduced oil consumption
  • These parts are drop-in ready—no need to replace the vehicle fleet to cut emissions now.

4. Bionic Radial Blower — Penguin-Inspired Efficiency

MAHLE’s novel air-conditioning blower draws inspiration from penguin flipper design. Using an in-house “superhuman engineering” AI, they evaluated over 30 million virtual designs to optimize performance. The result:

  • 15% greater energy efficiency
  • 60% quieter operation (4 dB less)
  • A compact, symmetrical form factor that frees up space inside EVs

5. Smart Charging, Diagnostics & Aftermarket Solutions

MAHLE also highlighted a range of smart mobility support solutions:

  • chargeBIG: Thousands of charging points installed across Germany and France; the latest version includes the “world’s smallest wall box” and a nimble mobile charger for events and construction sites.
  • Inductive Charging: Wireless system with >92% efficiency and a standardized positioning system recognized by SAE International.
  • E-HEALTH Charge: Can evaluate an EV’s high-voltage battery health in just 15 minutes.
  • AI-Driven Climate Control: Cabin climate adapts to each occupant, augmented by advanced air purification.
  • Workshop Heroes Van: A touring mobile unit bringing MAHLE’s latest diagnostics, battery testing, air-con calibration, and diagnostic gear directly to European service workshops.
